A 6 × 9-inch mailer may work for jewelry, beauty samples, and small accessories. A 10 × 13-inch size suits T-shirts, books, and everyday goods. Larger apparel and outerwear need larger formats.
Using one oversized mailer for everything creates:
- excess film;
- more trapped air;
- poor parcel presentation;
- increased movement inside the package;
- inefficient carton or vehicle space;
- higher risk of snagging.
The size range should be based on the brand's actual order profile. I would analyze the top 80% of shipped products and design the smallest practical number of mailer sizes around them.
